Slipper plate/spur gear slippage

Greetings, I have a Granite 3S BLX 4WD and had to replace the slipper plate/spur gear assembly. The slipper clutch maintenance set (ARAC9103) comes with a small threaded cap that fits into the other side of the slipper plate hub set to secure the assembly. However, with that cap in place the completed motor unit does not fit into the gearing going to the front wheels. Can you assist?
 
OK, if I don't use I have overtightened the screw and there is a distinct "pop." Then the geared assembly slips (the gear and the housing do not move at the same speed).
In other words, I can't get the whole slipper plate/gear assembly to be tight such that the gear on pinion action moves the whole assembly together. I have overtightened a few times so I'm not sure how to get a secure assembly.
